A good tolerance report template ensures you capture all the information reviewers need. This guide covers each section and what to include—use it as a checklist or starting point for your own format.
Template Sections
A complete tolerance stack-up report should include these sections. Adapt the depth based on your audience—internal reviews may need less detail than customer deliverables.
1. Header Information

A brief description of what you're analyzing and why. Include:
- What assembly or interface is being analyzed
- The critical dimension being calculated (gap, clearance, interference)
- Why this dimension matters functionally
- Reference to sketch or figure (if included)
Example:
"This analysis calculates the lateral clearance between the rod end bearing and clevis fork walls. The clearance must remain positive to prevent binding under load while being tight enough to limit lateral play that would affect actuator precision."

7. Assumptions
Document every assumption the analysis depends on:

- "Both fail. Recommend tightening [dimension] from ±0.10 to ±0.05 (reduces WC by 20%)."
